The Challenge

Pain Points

  • High damage rates: 3.8% of shipments arrived with damage claims
  • Excessive packaging: Over-engineered protection adding unnecessary cost
  • Storage burden: Bulky packaging consuming valuable warehouse space
  • Sustainability pressure: Retailers demanding reduced packaging waste
  • New product launch: Upcoming product line needed packaging from scratch

The Solution

Phase 1: Box Redesign

We engineered custom corrugated solutions with double-wall 275# ECT, custom die-cut design with integrated corner protection, and 28% smaller dimensions with same interior space.

Phase 2: Protective Foam Optimization

We redesigned the interior protection system from full EPS foam enclosure (3.2 lbs) to molded pulp corner protectors with engineered polyethylene foam inserts (1.8 lbs total).

Phase 3: Sustainability Integration

  • FSC-certified corrugated materials
  • Molded pulp from 100% recycled content
  • Eliminated plastic tape with paper alternatives
  • Single-material design for easy recycling
